Who This Checklist Is For
Use this if you're doing any of these three jobs: ordering Rockwool 80 insulation for a project, replacing old rockwool insulation in an existing building, or running a crew and you're tired of catching the same errors on every install. It's about twenty minutes of checking work, and it has saved us from at least five redo situations in the past year alone.
Step 1: Identify What's Actually In the Wall
Before you order anything, figure out what you're removing. Old rockwool insulation looks similar to fiberglass at a glance, but it's denser, heavier, and usually has a gray-green or brownish tint depending on the age and manufacturer.
My first misidentification happened in 2017 on a commercial renovation. I assumed the yellow batts in the wall were fiberglass and told the client removal would take one day. They were actually semi-rigid mineral wool boards glued to steel studs. Two days and $780 in extra labor later, I learned to check before I promise.
The simple test: pick up a batt. Rockwool is noticeably heavier than fiberglass. A 100mm batt (around 1.2m by 0.6m) weighs somewhere between 5 and 8 kg depending on density. Fiberglass of the same size feels almost weightless. Rockwool also holds its shape when you squeeze it; fiberglass springs back like a marshmallow.
Step 2: Measure the Cavity Depth Before You Order Rockwool 80
Here's where the "80" trips people up. Rockwool 80 is a rigid stone wool board with a target density of 80 kg/m³. The "80" means density, not thickness. The thickness comes as a separate specification — commonly 50, 75, or 100mm depending on the assembly.
In April 2019, I ordered 100mm Rockwool 80 boards for a stud wall that measured 92mm deep. Nobody checked on site before delivery. When we opened the boxes, the boards stuck out 8mm past the studs. My foreman said, "just push them in, they'll compress." They did fit, the drywall went on, and the finished wall looked fine. But the compressed insulation lost a chunk of its rated thermal performance, and the pressure pushed a visible bulge through the drywall in two spots. We pulled it all down, reordered the right thickness, and spent a weekend fixing it. That mistake cost $1,200 and a week of delays.
So measure the stud cavity at three or four points along the wall — not just one. Framing is never perfectly straight. And verify the thickness you need against the manufacturer's spec sheet for the assembly you're building (current specs are available at rockwool.com).
Step 3: Suit Up Properly — The Boring Rule That Saves You a Bad Night
Look, rockwool dust is not asbestos, and it doesn't carry the same health warnings. But it is not fun. The fibers make your skin itch, your forearms feel like they've been scrubbed with sandpaper, and a few hours of breathing the dust leaves you with a dry cough that lingers until the next morning.
I spent my entire first year wearing a paper dust mask and rolling my sleeves up because it was "more comfortable." Then I spent way too many nights awake scratching my arms. The fix is simple and cheap: a half-face respirator with P2/P3 filters (N95 works if that's what you have, but a proper respirator is better for week-long installs), long sleeves with your gloves tucked in, and a hat you can wash. It's not a fashion statement. It's the difference between a productive week and a week of misery.
Step 4: Check Old Rockwool For Moisture Before You Decide To Keep It
Old rockwool insulation is generally good news. It doesn't rot, it doesn't attract pests, and it doesn't soak up water the way cotton or fiberglass does. But "doesn't soak up" doesn't mean "repels water entirely." In seven years, I've come across plenty of rockwool installations from the 1970s and 80s that were in excellent shape after 40 years. And I've seen a handful that were waterlogged because a leaky window frame let moisture in over a long period while the vapor barrier trapped it there.
September 2022: a homeowner wanted to keep the old rockwool batts in their living room wall and just add new insulation on top. The batts looked dry and clean from the interior side. When we opened up the exterior sheathing for a window replacement, the bottom three inches of every cavity were wet, stained, and smelled musty. The water had been sitting there for years, and the framing had started to decay in two spots. We stripped everything out, repaired the sill, and re-insulated the entire wall. If we'd checked during planning instead of in the middle of the job, we could have avoided a $900 delay.
The rule my crew uses now: before you keep any old rockwool, pull one batt out and look at the bottom of the cavity. If you see staining, smell mustiness, or get a moisture meter reading above 15% on the wood framing, gut the whole cavity. Most building scientists put the wood decay threshold at 19–20% moisture content; 15% gives us a safety buffer.
Step 5: Cut Rockwool With a Sharp Knife — Not Your Hands
This sounds basic, but you'd be surprised how many people try to tear rockwool. Rockwool 80 boards are rigid. They don't tear cleanly — they crumble and leave a jagged edge. The right technique is to score the surface with a sharp utility knife, then fold the board along the score line. For round openings like pipe penetrations, a serrated blade or a cheap bread knife works better than any specialized insulation cutter I've tried.
One thing I got wrong for two years: I used to cut boards on top of the stack of other boards. The board underneath would get compressed in spots. On most walls you'd never notice. But on an acoustic partition job in 2021, we got a call from the client:
"My wife watches TV until late. I can hear every word through the bedroom wall."
We opened up the wall, and on the other side was exactly what I suspected: compressed Rockwool boards from my sloppy cutting. Now every board gets cut on a flat, sacrificial surface — a scrap piece of plywood. It takes five extra seconds and it saves the insulation underneath.
Step 6: Install Snug — Not Tight, Not Loose
Rockwool 80 should fill the cavity completely. Too tight and you compress it, killing thermal performance and possibly bowing the drywall. Too loose and you get air gaps, which create a thermal bypass — air moving around the insulation instead of through it. The U.S. Department of Energy's insulation guidance (energy.gov/energysaver/insulation) is clear that insulation must be in full contact with the air barrier to perform at its rated R-value.
The method that works: cut the board roughly 10mm wider than the cavity. Slightly flex the board as you slide it in, and let it spring out to hold itself in place with friction. You shouldn't need staples or nails except for overhead applications where gravity is working against you. (Should mention: this works for standard cavities. For irregular spaces around pipes and wires, cut the board in two or three pieces instead of forcing one board around the obstruction.)
Step 7: Photograph Every Wall Before You Cover It Up
This is the step nobody does, and it's the one that saved us last year. We finished a 120-square-meter office space with Rockwool 80 in all the partition walls. A week after the drywall went up, the architect asked us to confirm the board thickness for the fire-rating assembly. We had the delivery ticket, but it was buried in paperwork. The photos proved exactly what we'd installed and where.
So now the rule: every cavity gets photographed with the insulation installed and the batch number visible on at least one board. The photo habit has saved us from warranty disputes at least five times in the past eighteen months. Actually, that number might be a bit higher — I'd have to check the folder, but it's at least five. And it costs us about ten minutes per wall.
Common Mistakes I Still See (And Made Myself)
1. The cheapest option is usually the most expensive one
In 2020, a client bought their own rockwool panels online to save $400 on our material quote. They picked the lowest-priced listing that mentioned "mineral wool insulation." It turned out to be the wrong density, the wrong board size, and just not the right product for their steel stud system. We charged $650 to remove the boards and install the correct Rockwool 80. The client ended up paying about $1,000 more than if they'd let us handle the material from the start. I'm not saying DIY sourcing is always a bad idea. I'm saying the cheapest unit price in your shopping cart is not the same as the lowest total cost.
2. Don't mix old and new insulation without a plan
Adding Rockwool 80 over existing old rockwool insulation is possible, but only if the old layer is dry, uncompressed, and the vapor barriers are all intact. You also want to avoid putting a rigid board over a fluffy batt in a way that leaves an air gap in between. When in doubt, remove the old and start clean.
3. A musty smell is a red flag, not a detail
If the old rockwool insulation anywhere in the building smells musty, something has been wet. No amount of paint or air freshener is going to fix that. Find the leak, fix it, and replace the affected insulation. I've been on three jobs where a contractor tried to skip this step, and the mold came back every single time.
Bottom Line
The rockwool installation mistakes that cost me the most were the ones I thought I'd "figure out on site." And the most frustrating part is that these mistakes don't announce themselves — you close up the wall and find out three months later, when the client calls about a cold spot or the sound of a bathroom fan.
